Capsule size changes more than flavor intensity

A larger bead may carry more flavor but also displaces powder and creates a local pressure point against the pouch fabric. It can affect fill weight, pouch thickness and machine feeding. A smaller bead may be easier to integrate but could deliver insufficient sensory contrast between the pre-activation and post-activation phases.

Prototype work should therefore compare capsule size inside the complete pouch—not only as a loose component. The finished unit must pass through filling, sealing, can packing and transport without premature rupture.

How to measure burst force

A controlled compression fixture applies force at a defined speed and records the peak at rupture. The test setup should specify pouch orientation, conditioning time, temperature, humidity and loading point. Testing only one unit is not meaningful. Manufacturers should evaluate enough units to understand the distribution and identify unusually weak or hard capsules.

The acceptable range depends on the product design and activation method. The purpose of development is to establish a reproducible internal specification, not to copy an arbitrary number from another format.

Flavor release and shell compatibility

Flavor oils can migrate into surrounding powder or interact with the capsule shell over time. Moisture can soften some shells, while low humidity may increase brittleness. Compatibility screening should use the final formula and packaging because humectants, acids, botanical extracts and cooling agents can change the local environment.

OEM teams should compare fresh, accelerated and real-time samples. Record pre-activation flavor leakage, post-activation intensity, off-notes and the amount of intact capsules after vibration or drop testing.

Protect pouch and seam integrity

Activation force is transferred through the nonwoven fabric. The fabric needs enough flexibility to transmit pressure without tearing, and the heat seal must remain closed when the capsule ruptures. Wet-condition testing is important because the pouch becomes softer during use.

Visual inspection should look for punctures, oil staining and powder escape. A colored non-product test liquid can help engineers locate leak paths during development, but commercial validation should use the actual approved capsule system.
