ODF Sachet Barrier Testing: WVTR, OTR and Stability for Hot-Humid Markets

ODF sachet barrier testing determines whether a packaging laminate and seal can protect an orodispersible film from moisture, oxygen and distribution stress. WVTR and OTR data help compare materials, but they do not by themselves prove finished-product shelf life. The film, sachet size, headspace, seals and storage environment must be evaluated as one system.

What do WVTR and OTR measure?

Water vapor transmission rate, or WVTR, describes water vapor passing through a material under defined temperature and humidity conditions. Oxygen transmission rate, or OTR, describes oxygen passing through under a defined method. Results cannot be compared unless the test conditions, units, specimen and material thickness are aligned.

A low published number for a flat laminate may not represent the finished sachet because seals, pinholes, flex cracking and cut edges can dominate package performance.

Match test conditions to the destination climate

Hot and humid markets create a strong moisture gradient across packaging. Select conditions that challenge the intended route while remaining scientifically justified. Excessive stress can cause unrealistic failures, so accelerated studies should be supported by real-time data and, where relevant, temperature-cycle transport work.

Record the orientation and conditioning of laminate samples. Barrier values can change with humidity, and some materials lose oxygen-barrier performance as moisture increases.

Test the converted sachet, not only the film roll

Run packaging trials on the intended machine using commercial sealing jaws, dwell time, pressure and line speed. Inspect registration, wrinkles, contamination in the seal and easy-open performance. Barrier laminate is ineffective when the seal contains channels or the package is punctured during handling.

Sample across machine lanes and throughout the run. A center-lane average can miss edge-temperature or pressure differences.

Connect barrier choice to the ODF formula

Hygroscopic films may soften, block or disintegrate slowly after moisture uptake. Overly dry films may curl or become brittle if water is lost. Oxygen-sensitive flavors, botanicals or actives may need stronger oxygen and light protection. The stability protocol should monitor residual moisture, disintegration, assay, degradants where relevant, tensile behavior, appearance and flavor.

Evaluate opening and transport performance

A sachet must protect the film and remain usable. Excessive seal strength can make opening difficult, while a weak seal may fail in transport. Conduct peel, drop, vibration and compression studies with retail cartons and shipping cases. Consider altitude or pressure changes when the distribution route makes them relevant.

Is aluminum foil always required for ODF sachets?

No. Supplier data supports screening, while converted sachets and seals require product-specific verification.

Does accelerated stability prove a two-year shelf life?
